Dosn't it depend entirely on which way the sun supposedly is hitting the text? morning east- shadow right -noon cast shadow from top- and afternoon shadow left and again technically a painted letter would not cast a shadow at all because it has no thickness to speak of?

Martin anothe importantr point to bear in mind perspex can and will expand in warm and contract in cold weather you must use end springs this also helps to keep the panels tight up together i would certainally go along with cutting the panels half lapped so when the panels expand they stay supported...

thanks lads as usual a very informed and professional respose I will try the laser route. Ccan lasers cut at an angle so that I can cut the plywood wall panel skin at the same time as the lettering so they will fit snugly with no light spill where the letters enter the wall? i reckon about 5 degrees...

are you using ali panels if so youcan use VHB tape by 3M stands for very high bond it aint cheap though we use it a lot its about £60 a roll @ 20mm wide x 25 metres but it is made for exterior use and does stick like the preverbial to a blanket! You could try getting the blank panel with the channel...
